Hi Gina .. you can try to go smaller and adjust the underlay & density, and use 60 wt thread and 65/9 needle
Have you checked the 3rd party sites to see if they have esa fonts in that size?
www.wilcomfonts.com/
www.wilcomembroideryfonts.com/product-ca.../fonts-script-fonts/
www.hatchbeginners.com/product-category/hatch-fonts/
embroidery4u.com/wilcom-esa-keyboard-fonts/

Hi Gina
I don't think there are any fonts for such small lettering. You will have to digitize by yourself by following Pascale's instructions. also put your machine on slow speed (approx 500-600 rpm) You can achieve good result for 3.75 mm size lettering in woven fabric for knitted fabric minimum 5 mm is required.

Yogisaw, you did a good digitising on small font!
When I notice small fonts needed to be stitched/digitised, I usually show the one stitched out in regular 40wt thread (see below) to most customers, and explain that embroidery is not designed for small text, small text don't look good, and blah blah. (shh...)
This usually works on making customers have larger fonts.
When I do font size smaller than 6mm, I usually replace them with similar small fonts (ESA), and some setting adjustments.
